80959-00 RELAY BOARD KIT INSTALLATION INSTRUCTIONS
It has been determined as a result of customer feedback and repair evaluations the addition of the 76649-00 Surge
Suppression Relay Board will help protect the main 9060 board from damage.
The contents of the 80959-00 Relay Board Kit includes:
Loose parts:
(4) 7734-02 lock washers
(4) 7747-10C #6 screws
(4) SSW-7323 cable ties
(1) 76649-00 Surge Suppression Relay Board
SSW-5459 6 position plug
(1) 72591-01 cable sleeve
A10195-01 butt splice
1.5 of TR-SSEM-040 heat shrinking tubing, 3/16
In addition, the following assemblies are in the kit:
9 green wire with ring terminal and cable sleeve
5 orange wire with cable sleeve
12 dark blue wire with crimp terminal and cable sleeve

Note: All views are looking down at the power supply with the faceplate facing front.
1. Disconnect control unit from power source.
2. Install the surge relay board on the cascade cover bracket as shown using (4) 7734-02 #6 lock washers and (4) 7747-
10C screws in the location shown below:
3. Disconnect blue wire from Terminal block 1A and connect it to relay PCB 2TB-5.
NOTE: regarding the relay board: there is no terminal block for connection 2TB-1.

4. Install the new 9 green wire from relay board 2TB-7 to back panel GND screw 4 GND.
5. Find J3 connector on PC board. View shown is looking down inside control unit.

6. As shown below, remove the connector and extract pin from connector by pushing on the open side with a small
screwdriver while gently pulling the wire out of the connector.
7. Cut the blue wire off at the crimp terminal. Strip wire ¼ and crimp cable sleeve onto wire. Then connect to relay
board 2TB-3.
8. Find J2 on PCB and remove the connector, shown below looking down into the control unit.
9. As done previously, extract the orange wire from the J2 connector. Cut the wire at crimp terminal and strip wire back
¼. Use included butt splice, A10195-01, to crimp the included orange 5 wire (tinned end) to the orange wire in the
control unit. Place 1 of TR-SSEM-040 heat shrink over splice and shrink into place. After shrinking, connect wire to
relay board 2TB-2.

10. Reference pictures below: Insert the crimp terminal end of 12 blue wire into the J3 connector pin 5 by turning the
wire until the locking tab side of the terminal is facing the open side of the of the connector then push in. The terminal
should latch into place.
11. Connect J3 terminal connector to the PC board and insure the connector covers all pins. Then connect the other end
of the J3 blue wire to relay board 2TB-6. Use the cable ties to dress wires neatly.
12. Remove remaining wires from terminal block and discard them as it is no longer needed.
13. Test the unit using kV output or SCI test: Connect a calibrated Ransburg kV probe—output must be greater than 92kV;
or perform a SCI test using a 525M resistor or connect a gun and ground the brush (per AH-13-01 service manual Gun
Short Circuit Current (SCI) Test). The value must be 90—102 uA.
14. Connect a #2 gun and test the unit for proper spinning of the motor and SCI test per previous step.
